Just to be clear, I never soaked the lid gasket in iso. I would only use iso wipes to wipe the glass portion of the lid. If any debris got on the gasket I would simply clean it off with the brush that came with it.

Does this happen when using either of the batteries? What happens when you put it on a charger? What happens when you take the battery out?

Regarding the flying aspect, I recently flew to and from Denver with my Solo and Pax in my checked luggage and had no problem. I only wiped my vapes with ISO to clean before putting them in my luggage. Just wipe down your FF1 with some ISO and put it in your checked luggage and you should be fine.

Could you take a picture of the lid so we can see how it is not flush? I think I might have the same issue.

Mine was shipped from Henderson Nevada, not sure if they have a location there but that was the origin of the FedEx package. Side note: After using my FF2 more, I am more in love. I bought a grinder card which gives me a medium to coarse grind, tap down gently and I am ready to take flight.

I would say this is a pretty good suggestion, but remember, you can "stir" the bowl by tapping the bowl end of the FF2 against your palm. You should not have to re-open the device to stir, at least I don't. Also, I bought a grinder card which I hope will give me a similar grind as breaking herb...
